Project Overview
This project was implemented for an automotive parts manufacturing plant in Germany, focusing on FIFO pallet storage and stable material flow between inbound storage and production supply areas.
The customer required a heavy-duty gravity flow racking system capable of handling standardized automotive pallets while maintaining long-term structural reliability under continuous operation.
- Location: Germany
- Industry: Automotive Parts Manufacturing
- System Type: Heavy-Duty Gravity Flow Racking
- Operation Mode: FIFO (First-In, First-Out)
- Application: Pallet buffer storage & production supply

Customer Challenge
The customer operates a production-oriented warehouse supplying components to downstream assembly processes.
Key challenges included:
- Strict FIFO requirements for quality control and traceability
- Medium-to-heavy pallet loads requiring stable load-bearing capacity
- High-frequency pallet movement under continuous operation
- Need for a low-maintenance, mechanically reliable storage system
Conventional selective pallet racking could not guarantee FIFO discipline or smooth material flow.
Our Solution

We designed a custom heavy-duty gravity flow racking system specifically adapted to automotive pallet dimensions and handling equipment commonly used in German manufacturing plants.
The system enables pallets to move forward automatically along inclined roller tracks, ensuring consistent FIFO sequencing without powered automation.
Racking Structure & Technical Specifications

The racking system was engineered based on the customer’s pallet size, load requirements, and forklift operating conditions:
- Rack height: Approx. 3,600 mm
- Rack depth: 1,050 mm per lane
- Configuration: 3 levels per bay
- Load capacity:
- 0.6 tons per pallet
- Up to 1.8 tons per lane (3 pallets)
- Pallet size: 1,200 × 1,000 × 840 mm
- Forklift operating clearance: Minimum lifting height of 3,000 mm
Structural Components
- Heavy-duty upright frames with reinforced bracing
- High-strength beams designed for gravity flow lanes
- Steel roller tracks with controlled inclination
- Integrated pallet separators and speed controllers for safe flow
This configuration ensures stable pallet movement while preventing excessive acceleration or impact.
Key Project Highlight
- Heavy-duty gravity flow racking designed for automotive pallets
- FIFO-compliant pallet storage without powered automation
- Stable structural design suitable for long-term industrial use
- Smooth pallet flow improving replenishment efficiency
- Reduced forklift travel distance and handling time
Results & Operational Value
After implementation, the gravity flow racking system significantly improved material handling efficiency and FIFO compliance.
The customer achieved:
- Reliable FIFO pallet rotation
- Faster pallet replenishment to production areas
- Reduced forklift operation time
- Improved warehouse safety and organization
The system now functions as a stable buffer between inbound logistics and production supply.
Why This Project Matters
This project demonstrates our experience in delivering production-oriented gravity flow racking solutions aligned with German automotive manufacturing standards.
Rather than pursuing unnecessary automation, the system prioritizes mechanical reliability, safety, and long-term operational stability, which are critical factors in automotive production environments.
